Stand-Alone MAP-Referenced Triple Pump Fuel Control for High-Horsepower Returnless Builds

The Aeromotive AER66142 VaporWorx Triple Pump Returnless PWM Fuel Module Controller is a complete electronic fuel pump management system engineered for builds running dual or triple aftermarket 340LPH in-tank fuel pumps in a returnless configuration. The AER66142 replaces the need for external regulators, return lines, Hobbs switches, and relay banks with a single controller that reads manifold pressure through its included stand-alone MAP sensor and dynamically adjusts fuel pump speed to maintain a 1:1 manifold-referenced fuel pressure across the entire RPM and boost range. The system uses OEM Delphi/Aptiv connectors throughout, operates on 10 to 22 volts to support voltage booster applications, and integrates directly into the factory ECM to preserve all OEM safety functions. The AER66142 also includes automatic over-temperature and short circuit protection with self-resetting logic, making it safe for sustained high-duty cycles in demanding build environments.

Frequently Asked Questions

What fuel pumps is the AER66142 compatible with?

The AER66142 is designed for use with Aeromotive's line of 340LPH in-tank fuel pumps in dual or triple pump configurations. It is not designed for use with OEM fuel pump modules. The controller requires that some bypass fuel volume be available through the pump hanger to maintain closed-loop PWM operation at idle and cruise.

Is a return fuel line required with the AER66142?

No. The AER66142 is a returnless fuel system controller. No return line, external fuel pressure regulator, or bypass loop is needed. The system manages fuel pressure electronically via PWM control based on the MAP sensor input, eliminating the need for return-style plumbing.

Does the AER66142 work with voltage booster modules?

Yes. The AER66142 operates across a 10 to 22 volt range, making it fully compatible with aftermarket fuel pump voltage boosters such as the Kenne Bell Boost-A-Pump or similar units. Running a voltage booster with the AER66142 can increase pump flow output while the controller maintains proper pressure regulation via PWM adjustment.

How does the auto-on second pump activation work?

The AER66142 monitors boost pressure via the included MAP sensor. When boost exceeds 4psi, the controller automatically activates the Pump 2 output to bring the second pump online without any Hobbs switch, relay, or additional wiring device required. This happens seamlessly in the background as part of the controller's closed-loop management logic.

Will the AER66142 integrate with a factory ECM?

Yes. The AER66142 is designed to integrate directly into the OEM ECM using OEM Delphi/Aptiv connector interfaces. This integration allows all factory fuel system safety systems to remain fully functional. The controller operates transparently within the OEM architecture so the ECM continues to monitor and protect the fuel system as designed from the factory.

What is the maximum horsepower the AER66142 can support?

Horsepower support depends on the specific fuel pumps used, boost level, fuel type, and injector sizing. As a triple pump controller, the AER66142 is capable of supporting very high horsepower builds when paired with three Aeromotive 340LPH pumps. Contact Aeromotive technical support directly with your specific build parameters for a definitive fuel system sizing recommendation.

Is the AER66142 compatible with E85 fuel?

The AER66142 is a controller only and does not contact fuel directly. Compatibility with E85 depends on the fuel pumps, hoses, and fittings used in the system. Aeromotive 340LPH pumps are E85 compatible, and the AER66142 controller can manage them in E85 applications. Verify that all fuel-contact components in the system are rated for ethanol compatibility before use.

Can the AER66142 be used in constant pressure mode without a MAP sensor connection?

Yes. Removing the vacuum line or disconnecting the MAP sensor wiring from the AER66142 places it in constant pressure mode. In this mode the controller maintains a fixed fuel pressure set point regardless of manifold pressure, which is useful for certain naturally aspirated or carbureted applications where manifold referencing is not needed.

Installation Instructions

  1. Mount the AER66142 controller in a location with adequate airflow away from direct heat sources and protected from moisture intrusion.
  2. Connect the main power and ground wires using the supplied OEM Delphi/Aptiv connectors to a fused 80A minimum circuit from the battery.
  3. Install the stand-alone MAP sensor on a vacuum port connected to the intake manifold. Secure with the supplied bracket.
  4. Wire the MAP sensor signal to the designated MAP input on the AER66142 harness.
  5. Connect Pump 1 and Pump 2 (and Pump 3 if applicable) outputs from the AER66142 to the corresponding fuel pump positive leads.
  6. Connect the turn-on circuit from the AER66142 to the ignition-switched power source per the installation diagram.
  7. Connect the ECM interface wiring to integrate AER66142 operation with the factory fuel system safety logic.
  8. Set the base fuel pressure using the controller's adjustment potentiometer to the desired idle pressure (42psi default).
  9. Start the vehicle and verify fuel pressure at idle using a fuel pressure gauge. Confirm MAP referencing by monitoring pressure rise with throttle application.
  10. Road test and confirm Pump 2 auto-on activation by verifying pressure stability under boost conditions.

Fuel Delivery

Fuel Delivery

A properly designed fuel delivery system is the backbone of any high-performance engine build, ensuring the injectors or carburetor receive a consistent supply of fuel at the correct pressure regardless of engine load, RPM, or fuel demand. From factory replacement pumps keeping daily drivers on the road to high-flow in-tank modules supporting 1000-horsepower builds, the right fuel delivery components prevent lean conditions, injector damage, and fuel starvation at the worst possible moment. Modern EFI systems are particularly sensitive to fuel pressure variation, with even small drops causing misfires and power loss under hard acceleration. Whether you are restoring a factory system or engineering a purpose-built race setup, matching pump flow rate and fuel pressure regulation to your injector and engine requirements is essential. Popular Upgrades Top-selling fuel delivery components include Aeromotive Phantom in-tank fuel pump kits that retrofit into factory tanks without custom fa...

Fuel Pumps

Fuel Pumps

A fuel pump is the foundation of every fuel system, and matching pump flow capacity to your engine's actual demand is one of the most critical decisions in any EFI or performance build. Undersized pumps cause lean conditions under hard acceleration that damage pistons and injectors, while oversized pumps can pressurize the fuel system beyond regulator capacity and require additional return plumbing to handle excess flow. Modern in-tank brushless pump designs from Walbro, TI Automotive, and Aeromotive deliver high flow rates with lower current draw and longer service life compared to older brush-style commutator designs. Diesel lift pumps serve a different function, providing pressurized supply to the high-pressure injection pump while also filtering water and particulates, and selecting the right lift pump for your diesel platform directly affects injection system longevity. Popular Upgrades Top-selling fuel pumps include the Walbro 255 LPH and 450 LPH in-tank pumps for popular turb...
